View Full Version : My turbo build, from scratch. Two new prototype Kseries topmount manifold designs!!!

Hey Guys

Ive been fabricating a custom built high performance turbo setup specifically for the EP3 chassis and its getting close to completion so i thought it should have its own thread.

I'm sure all of us familiar with k series turbo setups know how much a pain run of the mill side mounts can be. First off you have to relocate everything and its mother away from the mass of hot pipes now running right behind the valve cover. Then you have to deal with heat issues from the down pipe that's usually running right by the brake master not to mention having a dump tube snake around everything. And last but not least is problems with the actual turbo location. Some companies even decide to angle the turbo past the recommended 15 degrees maximum for the center section. This can lead to excessive smoking out of the down pipe and possibly even lead to premature bearing failure.

I designed this manifold with complete consideration of all these issues and problems. The first one was built off of a TSX with the help of LoCash, however sadly enough his manifold never reached a fully completed stage. Fast forward to now and after tweaking the manifold a bit more and playing with gate locations its almost ready to breathe some k20a3 fire. One issue withTSXs/ Ep3's and I'm assuming Rsx's is the room or lack thereof to even install such a large piece of metal from the bottom without unbolting a bunch of stuff and dropping the subframe. I had to get a bit creative....

Here is a pic of turbo placement on a K24 in a TSX. 35R T3 open, 3" downpipe. This engine bay is quite a bit cleaner than mine so I'll put these pix up first, haha.

Little more progress on intercooling this beast.

So I like options, that's why I will be designing this kit with both a Water to Air Intercooler and a normal Air to Air front mount. I ordered a nice little 500HP core from Bell Intercoolers and started brainstorming.

After discussing with our in house engineer about end tank design we decided to go a bit more in depth so he CAD modeled the core with tanks and did a complete CFD Analysis. This is the start of the design process to fabricate the best end tanks possible to utilize the core to its fullest potential.

I hope to have a downpipe tacked together tonight, clearance looks to be the same as a TSX chassis, full 3" with room to spare. I have kpro and a walbro ready to be installed.

I am still currently working on the other top mount design. I will say that it is a fully divided long runner manifold designed only to work with a certain OEM true Twinscroll turbo. It is similar to some of the new bigger Borg Warner EFR turbos that are also divided yet internally waste gated. This lets the you have a true twinscroll setup yet not have to worry about the hassles of buying and installing two wastegates and dumptubes.

These manifolds will be dyno'd back to back

The second car with the blue valve cover is my Ep3. I really should have pressure washed it before starting this project, haha.

Fitment is guaranteed on any K series in any chassis except the FA/FG

Ep3 love :) Been awhile since ive been on here, the backwards posting is kind of hard to get used to.

I still have the bone stock K20A3 and I hope to push it to around 350 on both setups. If anything happens to go wrong I also have a backup JDM K20A waiting. Everyone undervalues the A3, I want to see what it can do. N/A I have pushed the Ultra-Lean tuning envelope with over 25:1 afrs light cruising and 18.5:1 high speed cruising. Vtec-E FTW!

More progress...

I fit the teardrop wastegate and I am very pleased with the location. Currently I'm using a TurboSmart Comp 40mm gate but a Tial 44 should fit also no probem. The dumptube is very simple, a 7 inch long straight! Less welds, no bends, less cost to the consumer and higher reliability. It also looks like offering a Recir dump tube will be a possibility. The mock up return line also worked out very well and has quite a bit of room to spare around the hot stuff. This will be taken to the local fitting supply store to be made all one piece. I have mocked up the return using a "No weld" banjo fitting but will also have an option for a weld/tap on bung. Who doesn't like options right???

Since my Ep is bone stock and has all the stock lines in place I would like to show you how this setup clears everything. One of my main goals in this project is to minimize relocation of anything.

I have always wanted an up-pipe car so I threw one together. I happen to have a large sack of pre-cut 3" 15 degree pie cuts left over from my "JDM Bender Bot" sculpture. My hood already had a dent in the front so I thought adding a hole in the top wouldn't be so bad. I do plan on making a regular 3" downpipe soon but you gotta have a little fun sometime right?

Quite a bit of progress lately.

Trying to split my time with my Ep and things that actually pay the bills, haha. Everything is just about cinched up, the up-pipe is bolted on and half-welded. The PO decided to strip a valve cover nut so Im waiting on a replacement stud from the dealer. I did throw on a little black paint because the blue definitely wasn't working for me. Off to get a bit of heat shielding wrap and she might be ready to fire up tonight.

Plans are to check for leaks and go for a little spin just to see how see sounds. Still needs mounts installed, injectors and fuel pump installed. I also might have picked up a little water/meth kit for an chemical intercooling setup Ive always wanted to try....Pre-turbo water/meth injection. In theory I should be able to nix an intercooler and might even be able to create lower than ambient temps.

I'm dying to hear the whistle though, been awhile since Ive had my own turbo car.

its always nice to see a kit come out that doesnt skip steps to save a couple bucks (such as when revhard kits were getting shipped with ebay blow off valves and ebay wastegates.)

Hey guys, thought I would post up some new pix. It runs and drives on a basemap right now, I wanted to get some data on normal cruising IAT's with with and without a cold air intake for the turbo. Still working on it little by little and trying to stay ontop of other peoples projects as well.

I took some video just cruising around so you guys can hear how loud the open hood exit is, its really not bad at all. I'm probably going to tune with a regular downpipe to get better data.

Wow that looks awesome man, nice fabrication work!! I myself wouldnt want the exhaust going out the hood but it looks beastly!! Is this going to be able to have a traditional downpipe?

Our import scene needs more people who innovate and create parts like this rather than just buy parts from a catalogue.

Haha yeah, I have a "traditional" 3" downpipe tacked up but the whole setup is coming back off the car for twinscroll prototyping!!!

I just wanted to have a little fun, its sounds pretty beastly too, haha, not hurt your ears loud though. Well...its pretty quiet untill you roll under a bridge, haha.

I try and build all my own stuff to the best of my own ability. I'm lucky to be the fabricator AND customer, everything jells well together.

Hey thanks for the compliments guys! Got some good and bad news though....I was rear ended pretty hard late last week. There is a bit of quarter panel damage and the bumper/crash bar are toast. Should have an adjuster coming down to look at it tomorrow. Anyone know where I can get a nice silver OEM rear bumper for a 03? The good news is that I'm good friends with my body guy so i'll probably trade work to fix it up and might have enough left over for a K24......maybe.

On topic. I really wanted to try a Pre-turbo water injection system, in theory they sound great! So I have my charge piping setup to just loop back to my TB. I logged quite a bit of normal driving and IAT's got a bit hot. They tended to stabilize at around 130 degrees once the turbo and everything heated up, however this is with an intake pulling hot air plus without any coatings or shields on the manifold or turbine housing. My plan was to use a 250psi Devils Own progressive kit that turned on around 3-5 psi. Anyway I thought you guys might like to see what the most simple charge piping ever looks like, haha.

I'm still working on the Water to air and I think I decided to use a Treadstone Air to Air but I really would like to take a sneak peek at fin quality and density first.

I also was able to get my hands on a RevHard cast manifold to do some back to back CFD testing. And if there is enough interest I might do real back to back dynos with the revhard as well. It looks like only minor changes would be necessary since the turbo sit in almost the same spot.


P.S. - Bender is my buddy. Helps with my game when I bring girls back to the shop, haha.

Thanks for the info monjarassi, thats exactly the one I was looking at!

From the pix I saw of the old Full Race topmount I'm glad I never had to build one when I worked there, haha. The primary size and runner geometry is quite a bit different, placement looks to be close. My manifold much more compact and has better wastegate location for chassis fitment. I don't believe their manifold fit in ep/rsx's.

he already said he would be building a traditional down pipe instead of the hood exit. i'm sure he just went with the hood exit for the cool factor.

Yeah also my hood has a small dent in the front and I hope to be replacing it with a carbon one soon so a hood exit hole wasn't a big deal if things didn't turn out well.

lol, so I get bored sometimes and with a fully furnished fab shop at my disposal things get can get a little crazy.

Update!!! Air to water IC coming along nicely. Still need to do a couple mods, need to slant the rear of the tank and design some internal dividers. Later on I would still like to use the end tanks modeled in CAD but they might have to be CNC'd or cast due to the complex shape and curves.

Haha, thanks! I don't play but have always wanted to learn, in fact the artist chick is trying to teach me a bit here and there. As far as sound goes i need MORE POWER!! Been looking into some professional quality sound stuff but I have no idea what I'm doing.

No schooling, not even shop class. Started as a helper then Fabrication management at a large production 4x4/airbag/suspension fab shop for 2 years, then transferred to company my oldest bro help start, Full Race. Designed and prototyped there for about 4 years then went on to designed and prototype for AFI Turbo for another 2 years. Just trying to learn as much as possible and run with it. I might recommend WyoTech for fab school, they have some really good programs but $$$.

2.5 around the battery is pushing it, def gunna have some rubbing if its not perfect. unless you just avoid the hole in the rail all together... hope that gives you ideas lol.

I mocked up a 2.75 and it fit pretty snug, I think I can snake a 2.5 with maybe a rubber coupler sleeve to prevent any kind of damage from rubbing. The hole in my fender looks like it was enlarged by the previous owner a bit. I dunno, guess we'll see when my piping gets here. My main thing is keeping the stock battery location, I HATE those little bastard ones!

Just received a big shipment of aluminum piping and couplers 5 minutes ago :)

Hopefully this weekend gives me some time to complete the piping. Projects ahead of it - custom s2k forward facing turbo manifold, s2k combined breather/overflow, finish up a couple sets of GTR manifolds, tranny bracket on a mid 7 second nitrous drag truck. Hmmmm, i think i might need a case of energy drinks


I do plan on making mutiple sets of piping, battery relocated and stock location, RBB intake, RBC intake, PRB intake. Also the crash bar only requires a small amount of trimming so I have to make a template and I'm also going to start designing a custom bolt on tubular chromoly crash bar replacement with intercooler mounts. Options option options

Hopefully this weekend gives me some time to complete the piping. Projects ahead of it - custom s2k forward facing turbo manifold, s2k combined breather/overflow, finish up a couple sets of GTR manifolds, tranny bracket on a mid 7 second nitrous drag truck. Hmmmm, i think i might need a case of energy drinks

Thanks! Sounds good, I'll do anything to help take a SC off and put a turbo on, haha. My t3/t4 57 trim should be good for around 450 and right now I hit my basemap cut (3.5 psi) at 2500 rpm so I'm sure you will like the response! The primary size is really working out IMO. Keep in mind that's with an A3 so a k24A2 should be a monster!

I'm glad you like my fab! Its fun doing completely different and random stuff day in and day out, keeps me fresh and learning. The evo twinscroll turbo applications are my favorite, they are really aimed towards the average joe that wants a super responsive setup for a fraction of the cost. I know I want to spend the least amount and get the most for it, that is also my goal for my customers!

Hey, my shop is set up in Tempe, Arizona right by ASU. I would be happy to make whatever you need, EP3's get a special discount also, haha :mcool: In this heat Ive been working from about noon - 3 am. The hose ain't that bad, not very classy but the daytime temps keep the water warm through the night. The only thing is that I'm right off the main street and I get some funny looks sometimes by people driving by, haha

lol, no worries, thanks! Its been rough/interesting, and a great learning experience! Ive never been the super salesman people person type and being on my own has really been helping me learn how to interact better with customers/suppliers. I still have a bit of trouble answering and returning all the phone calls. Maybe one day........i'll be able to hire a hot receptionist/sales woman :mbiggrin:

Thankfully Ive been successful enough to keep the bills at bay but I haven't been able to really pay myself yet. Things are on the up and up, the shop is getting more organized and put together day by day. My showroom is starting to take shape, just need a comfy couch and some racks to display product. The big screen and Wii for those epic Mario Kart battles are being mounted pretty soon.

One thing...I never really understood how much money you have to spend to make money until now. And its working without any loans/credit or investors.

Jacking my own thread with custom S2K integrated oil catch can and overflow combo I just finished. I had so much fun building this little thing that I started thinking about maybe something for my EP chassis. This one started out as a carboard sample and soon after is became a nice little CAD file. Templates were printed out and then transfered to some nice 5052 .125 AL. After spending a bit of time on baffling, fittings, and welding it was done. It is missing mounting brackets and the overflow inlet banjo bolt/fitting.

So Ive been slacking on this forum for awhile, been super busy, projects to pay bills ya know.

600 Hp bar and plate vertical flow intercooler (20x12x3.5)
2.5 inch piping, mostly mandrel bent (only 3 welds!!!)
Stock battery location compatible
Fits the stock bumper beam with a small amount of notching (I got a bit creative with mine :mwink:)

Please ignore the zip ties holding the turbo intake up. My short ram ebay intake fit the turbo and location perfectly and already had all the necessary bungs, just needs a bracket! This is one of the small things that have been keeping my kit very cost effective. I'm really pleased how everything is falling together.

Once the topmount setup gets tuned its going up for sale to fund the materials to build the twinscroll manifold/downpipe. Same intercooler and piping can be able to be used so results between the two should be a good comparison.

Whew! I have a couple free minutes while parts are cooling down. I have had a couple unexpected projects come through and demand some crazy hours! Nothing has changed on the Ep but I am now able to tear it apart. My new daily came back from paint, cherry oem red 88 Rex with full interior.

I also finished the B series AC topmount and did a full S2k turbo kit, right now I'm finishing up a set of custom long tube Ls-3 headers for a 56 Chevy Nomad. The rex got a new fuel system and is one small step from ice cold AC. Trust me guys, i'm doing work!!
